Wire harness processing refers to the process of manufacturing integrated circuit assemblies with specific functions by subjecting components such as wires and cables, connectors, terminals, sheaths, and cable ties to a series of procedures including cutting, stripping, crimping, assembly, and testing. It optimizes the wiring structure of equipment, reduces line faults, and improves installation efficiency, and is widely used in automotive, household appliance, industrial automation, aerospace, medical device and other fields.
Core Processing Procedures
1. Wire Cutting & Stripping
According to the requirements of design drawings, use a fully automatic wire cutting and stripping machine to accurately cut wires to the specified length, and strip the insulation layer at the wire ends to expose the conductor of the required length. It is necessary to strictly control the stripping force to avoid damaging the conductor or leaving residual insulation, which will affect the quality of subsequent crimping.
2. Terminal Crimping
Crimping metal terminals to the stripped wire conductors is the core procedure of wire harness processing. Use a terminal crimping machine and set appropriate crimping parameters (crimping force, crimping height) to ensure tight connection between terminals and conductors, meeting the requirements of conductivity and tensile strength. Common crimping types include the two-step crimping process of insulation crimping and conductor crimping.
3. Wire Harness Assembly & Wiring
Group and sort the wires with crimped terminals according to the drawings, and use corrugated tubes, heat shrink tubes, wrapping tapes, etc. for protection and fixation. Some complex wire harnesses need to be equipped with sheaths, buckles and identification labels. For parts requiring bending and wear resistance, additional wear-resistant tape or nylon sheaths should be wrapped to improve the durability of the wire harness.
4. Connector Assembly
Insert the wires with crimped terminals one by one into the corresponding connector housings, ensuring that each wire position corresponds to the connector pins one-to-one. After insertion, fasten the connector latches to prevent the wires from loosening. Some connectors need to be installed with waterproof plugs to meet the requirements of dust and water resistance.
5. Testing & Inspection
Finished wire harnesses must pass a number of tests: continuity test (checking for open circuits and short circuits), insulation test (testing insulation layer performance), terminal pull-out force test (verifying crimping firmness). Some special wire harnesses also need to undergo waterproof rating tests (such as IP67) and temperature resistance tests to ensure compliance with application standards.

2. Process Parameter Control: Strictly set parameters such as wire cutting length, stripping size and crimping height, and calibrate processing equipment regularly to avoid defective products caused by parameter deviations.
3. Full-Process Traceability: Mark production batch numbers and production dates on each batch of wire harnesses to realize full-link traceability of raw materials, processes and test results.
4. Environmental Control: Precision wire harness processing should be carried out in a dust-free workshop to prevent dust from affecting the contact performance of connectors; humidity should be controlled at 40%-60% to prevent conductor oxidation.
